01What actually drives the decision.

The decision isn't 'do I have a 200A panel' — it's whether your home's actual electrical demand, plus the new EV charger's calculated load, fits under the panel's rated capacity per NEC 220.83. A 100A panel running well under capacity can sometimes handle a Level 2 charger; a 200A panel in a heavily-loaded home (heat pump, hot tub, induction range, two existing EVs) might not.

The NEC 220.83 'optional method' load calc looks at: the first 10 kVA at 100%, the next loads at 40% for general circuits, plus the largest of HVAC OR heating, plus the EV charger at its nameplate rating. If the result fits under your panel's amperage rating (with appropriate derating), no upgrade required. If it doesn't, you're choosing between a panel upgrade or a load management device.

02Three paths when the load calc fails.

Path 1 — Panel upgrade

Replace existing panel with a larger one (typically 200A or 400A) that passes the load calc with EV margin. Cost $4,800-$8,500 for typical 200A upgrade, more for 400A or service-side work. Right answer when the panel is also old, FPE/Zinsco, or you plan future load additions (heat pump, second EV, ADU).

Path 2 — Load management device

Install a device that throttles the EV charger when the rest of the panel is heavily loaded — preventing the EV from contributing to overload. Cost $400-$900 installed. Right answer when the panel itself is fine but you don't want to pay for upgrade just to enable EV charging.

Path 3 — Lower-amperage EV circuit

Install a 24A or 32A EV circuit (vs the typical 40A or 48A) so it fits within available capacity. Charges slower but solves the load calc. Right answer when overnight charging speed is enough (most home EV use cases) and the cost of the other options is hard to justify.

We pick the path based on three factors: panel condition (age, type, capacity), planned future loads (heat pump, second EV, ADU, induction range), and how much faster L2 charging needs to be vs whatever speed fits within current capacity. For homes with healthy 200A panels and no major future-load plans, load management is usually the cleanest answer — solves the load calc, preserves panel capacity for future use, costs a fraction of upgrade.

For homes with older panels (FPE/Zinsco, sub-150A, panels approaching end-of-life), the panel upgrade is often the right answer regardless of EV — you're solving multiple problems at once and the marginal cost of doing EV-ready work alongside the upgrade is small. Lower-amperage EV circuits are a niche answer for specific situations (rental properties, vacation homes, slow-driving households) where the cheapest path matters most.

Can I just install the EV charger without a load calc?

What's a load management device and how does it work?

A load management device monitors total panel current and throttles the EV charger when other heavy loads are running — temporarily reducing or pausing EV charging during peak demand. Brands include Wallbox Pulsar Plus with Power Meter, ChargePoint Home Flex with load management, DCC-10/12 from RVE, and integrated load management in some smart panels (Span, Lumin). If I upgrade my panel anyway, what amperage should I go to?
